Organisation & processes

An engineering unit with approximately 20MA was successfully set up and managed for several years for an offshore service provider. The engineering unit led the rectification of problems which arose during the development, production, erection and commissioning of offshore wind turbines. Additionally, we were responsible for managing the park control center and the implementation of process interfaces.

An offshore engineering department was successfully managed for an offshore park operator. The department was responsible for the systems of offshore wind turbines. The department laid the groundwork for a steadily increasing turbine availability and improvements in park power output.

A document management system (DMS) was developed and implemented for an offshore park operator. All documents of every project phase, from development through to park operation were migrated to the new system. Today, the DMS serves as a basis for the efficient operation of the park.

The certification of an offshore wind park was successfully expedited for its operator. A multitude of open issues with regard to the certification were resolved. The work played a key role in the granting of permission to operate the park.

Yield & availability

Technical systems (pitch, azimuth, and converter) of a 5MW offshore wind turbine were analyzed and the potential for reducing the fault frequency was evaluated. The results of this project made it possible to stabilize the individual systems and thereby greatly improve the performance of the park.

Within the scope of a reverse engineering project the load calculation of a 5MW offshore wind turbine was carried out. The results closely matched the measured foundation loads of the wind turbine. The project enabled the evaluation of the potential for load reduction and increase in power yield.

In cooperation with a leading university, the structure and parametrization of the controller of an offshore wind turbine was overhauled. The result was a reduction of the loads and an increase in power yield.

The HVDC grid connection of an offshore wind park dropped out often and sometimes for longer periods. S4E took over the park side technical project management to find and eliminate the cause of the problem and succeeded in stabilizing the connection. Extensive investigations, employing both stationary and dynamic analyses together with methods from control theory as well as large scale measurements were used to achieve this goal.

Within the scope of this project the supervisory control of an offshore wind turbine was completely revised. This resulted in reduction of the turbine loads and optimization of power yield.

Operation phase

For the observation of poor Grout connections between foundation pile and pin, a monitoring system was developed, successfully tested and installed on 10% of the foundations of an offshore wind park. The condition of the connections is continuously monitored with regard to the relative movement of the foundation pile and pin.

To reinforce a poorly designed bolted connection in the rotor blade/hub interface area sensor screws were introduced which in particular improved the fatigue load capacity of the connection. This increased the lifetime by a factor of two. In addition the maintenance costs were greatly reduced.

Gearbox damage can lead to a locking of the rotor shaft so that it can no longer rotate. Within the scope of this project a rotor turning concept was developed in order to enable the removal of the rotor of an offshore wind turbine with a locked rotor shaft.

In order to improve the availability of offshore wind turbines a root cause analysis of faults was carried out and a concept developed for the interaction between fault analysis on land, and the prioritization and assignment off-shore, as well as the appropriate supply of materials. This concept also defined the procedures of how Refit programs, among other things, are rolled out.

Quality control, system development and technical implementation were carried out during the installation and commissioning phases. All measures were taken with the goal in mind of having the wind park ready to go online on time.
